Common symptoms of a failing common rail injector

On the DXi 5, DXi 7 and TCD 2013 engines a worn or leaking injector typically shows as hard starting or an engine that starts and then stalls shortly afterwards, a rough or hunting idle with an audible knock from one cylinder, black or white smoke under load, loss of power, high fuel consumption and an excessive return flow at that injector. Rail-pressure and injector-quantity diagnostic trouble codes are often stored with it. A professional fuel-system test must be carried out before replacing any parts, to confirm the injector is the actual cause of the fault.

Installation and system check

Before any injector is fitted, the fuel supply system must be checked for contamination, whatever caused the original fault. Check the fuel filter and its housing, because that is where debris and sticky deposits show first.

Affected components are cleaned or replaced: the tank, the supply and return lines, the filter housing and filters, the rail and the high-pressure pump. High-pressure lines and connector tubes such as F00RJ01457 are replaced, not cleaned. Flush the system, fit new filters and bleed it according to the manufacturer's procedure.

Poor or contaminated diesel is the usual cause, typically from badly stored fuel, tanks that are not cleaned periodically, or contaminated containers used for refuelling. Carry out all testing required to establish that the injectors are the actual cause of the fault before replacing any part.

Fit a new nozzle sealing washer, which is not included with this injector, and tighten the injector clamp and the high-pressure line to the engine manufacturer's torque figures. No IMA calibration code has to be written to the ECU for this injector. An injector fitted into a system that has not been decontaminated fails again within a short service period, and that failure is not covered by warranty.

Before the new injector is fitted, the fuel supply system must be checked for contamination. Rust, water, sludge or varnish-like deposits, metallic debris or any other contaminant left in the tank, supply and return lines, filter housing or rail will damage the new injector within a short service period, and that damage is not covered by the warranty. Inspect and decontaminate the system, renew the filters and confirm that the fuel is clean before installation.
