Common symptoms of a failing common rail injector

On the 2.0 TDI a worn or leaking injector typically shows as long cranking or a no-start when cold, a rough idle with a knock from one cylinder, hesitation and loss of power under load, black or white smoke, higher fuel consumption, and cylinder-specific injector fault codes together with rail-pressure or injector-adaptation codes. Excessive back-leak on one injector bleeds rail pressure away and prevents the engine from building pressure at all, so the fault often looks like a fuel supply or high-pressure pump problem rather than an injector problem.

A second failure mode specific to this engine family is leakage past the injector seat into the cylinder head, seen as black carbon deposits around the injector body and a chuffing noise at idle; a seized injector then has to be extracted with a puller, and the injector bore and sealing face must be cleaned before a replacement unit is fitted.

A professional fuel-system test must be carried out before replacing any parts, to confirm the injector is the actual cause of the fault. Installation and system check

Check the fuel filter and its housing, and the inlet screens of the solenoid valves on the high-pressure pump and on the rail (fuel metering unit and pressure regulating valve). This is where debris collects and where sticky deposits show first. Affected components are cleaned or replaced as required, including the tank, feed and return lines, filter housing and filters, rail and high-pressure pump; high-pressure lines and connector tubes are replaced, not cleaned. Finish with a flush, new filters and bleeding according to the manufacturer's procedure.

Because this injector is IMA coded, the final step is to write the injector code into the ECU for the correct cylinder and then run the manufacturer's adaptation procedure. Keep the old unit complete and drained for the core return, and pack it in the box the exchange injector arrived in.
