The injector is returned to a Bosch plant, dismantled, cleaned, rebuilt with new wearing parts and then tested on the same equipment and to the same release specification as a new unit. Common symptoms of a failing common rail injector
On the 1.3 MultiJet, CDTI and HDi engine a worn or leaking injector typically shows as extended cranking or a no-start condition when cold, an unstable idle with a distinct diesel knock from one cylinder, loss of power, black or white smoke, higher fuel consumption, and stored injector-balancing or rail-pressure diagnostic trouble codes. A high back-leak on one injector can bleed rail pressure away and prevent the engine from starting at all, so the symptom often looks like a fuel supply fault rather than an injector fault.
A professional fuel-system test must be carried out before replacing any parts, to confirm the injector is the actual cause of the fault. Back-leak (leak-off) measurement on all four injectors, live rail-pressure data and injector correction values read with diagnostic equipment are what identify the faulty unit; replacing an injector on symptoms alone frequently leaves the original fault in place. This also matters for the core: an injector removed for the wrong reason is still consumed as a core once it is fitted.
Installation and system check
Before any injector is fitted, the fuel system must be checked for contamination. This applies unconditionally, whatever caused the original fault, because a remanufactured injector installed into a contaminated system fails again in a short time.
Check the fuel filter and its housing, and the inlet screens of the solenoid valves on the high-pressure pump and on the rail (fuel metering unit and pressure regulating valve). This is where debris collects and where sticky deposits show first. Affected components are cleaned or replaced as required, including the tank, feed and return lines, filter housing and filters, rail and high-pressure pump; high-pressure lines and connector tubes are replaced, not cleaned. Finish with a flush, new filters and bleeding according to the manufacturer's procedure.
Metallic debris from a failing high-pressure pump is only one cause. Poor-quality or contaminated diesel is just as common, typically from improper fuel storage, tanks that are not cleaned periodically, or contaminated containers used for refuelling.
Carry out all testing required to establish that the injectors are the actual cause of the fault before replacing any part. Fitting an injector into a system that has not been decontaminated produces repeat failure within a short period and is not covered by warranty.
